Thank you for responding. I was really hoping to avoid pulling the rocker boxes, but going back to the stock pushrods may well turn out to be the best solution.

defeats the entire reason for using adjustable pushrods to start with. if that was the case going back to stock or HD's perfect fit rods would be the way to go.

Also, I'm not sure the inner tube of the pushrod tubes will go around the adjuster nut. Wait, I've got my shitstorm apart in the garage, lemme go check...
Just barely... It's gotta be perfectly centered in order to slide up and down without touching. There's maybe a 32nd of an inch clearance.
Sorry, I would have replied sooner but I got sidetracked trying to kill a spider that decided to make a home under the battery tray of my VStar 950. I got em (them...) and their seven egg sacks hanging around the shock. Two brown widows, one with a big *** full of goo.

I don't know who said the 3000th time is the charm, but spinning and moving and fiddling with the pushrod cover finally worked. There is no more "ticking" noise from the front exhaust pushrod cover when the engine is cold. We'll see how long it lasts but it's been a couple weeks and it's still quiet. I used to tell my students that every once in a while, it's better to be lucky than good, and in this case the gods smiled down on me and I got lucky. To those who are rightfully thinking, "I told him so",,, yeah, you did, and thank you for saying it.
