I am now on my third OEM ignition module on my 1993 FXSTS in three months! Mine doesn't get hot and then re-start after it cools. It just shuts off and never starts again! The first failure was the original module, then a new OEM module and finally a used one off of Ebay.

I have run every check in the FSM twice and checked the charging system to make sure it is not over-charging. I have an extra ground strap from the battery to the engine. I have checked every inch of the wiring harnesses and tested every wire and all grounds. I replaced the pickup module last year as its' potting was melting, but it was still running fine.

What normally causes a module to fail? It could help lead further diagnosis.

The only thing I haven't checked is charging system output amperage. I have not actually done voltage drop tests on the system. My ignition switch has had contact problems as of late, so I have a new one on the way.

I am about to go to an aftermarket system, but whatever my problem is might smoke a new system too!

Any ideas area appreciated.
I replace the starter relay which I have learned that there is a diode and a suppressor with in it I have reason to believe that the overage amperage is being sent back to the weakest link causing the melting of the module I am still riding on the original OEM part that was melting
