Pretty much sums it up.

The MoCo changed designs in 1994, they have a kit that includes a new pulley, and lock nut/assembly. There are also kits in the aftermarket from JIMS, et al.

The leak can be intermittent. It doesn't take much movement of the pulley to cause the output seal to leak. I thought, erroneously, for months, that mine had a bad outer primary gasket. Or that the new chrome outer primar cover was warped. Until the pulley moved enough to make contact with the inner primary. Now that's a sound I never want to hear again.

info on the pulley kit, Hackd, and everyone else. I just paid my wrench $460 to fix the leak so it's HIM that will be jacking the bike up and crawling underneath to find the leak source. Nice that at this point in my life I can afford to pay others to do that work plus I don't know enough esp. in light of this latest developement and "trial and error" is more expensive than paying an expert to do it right IMHO.

if the splines on the main gear are worn, the trans. will have to come apart and the gear has to be pressed out. pressing it out destroys the bearing. when i replaced mine, parts in 05 was well over $500. that was with a new belt and front and rear pulley. i did the job myself so labor was free.

paying for more parts if needed but the labor should be free or greatly reduced to just putting on the actual part as it's still the same leak I already paid to have fixed. Thanks again for all the info and input y'all.

Unfortunately, like many of the repairs on a HD, a number of good parts have to be removed to get at the bad part. Fixing the drive pulley is one of them. The left side of the bike needs to be removed: outer/inner/primaries. Other than the upgrade kit, there really isn't a lot of parts involved. Just labor. This is a job best done on a lift with air tools. Not in some parking lot. I've had mine repaired.... Twice. Once in Chambersburg, PA (that was the ugly noise incident). And a few years later in Kissimmee, FL (which I caught early). IIRC, the stealers charge three or four hours labor. But I'd have to look at the reciepts to verify that.

Getting inside the transmission, is a whole other can of worms. If mine ever is in need of that, I'll be droppiing a 111" S&S and Baker 6spd into the pig.

Hey Hackd, thanks for the input and yes what a b*tch this can be huh? It's 40 degrees and raining here now and I've got to get the bike 22 miles as my wrench has no pick up service. On the pulley issue causing the leak is the pulley coming loose and pulling away from the seal or does it hit the seal causing the leak? I'm confused on that.

It's moving away from the seal. It doesn't take much to make it leak.

the loose pulley moves away from the spacer that is behind it. the constant back and forth makes the quad seal leak. the quad seal is between the pulley spacer and the bearing that gets destroyed when you press the main gear out.

Thanks, guys, awesome info. Now I have a better understanding of the potential scenarios. Talked to my mechanic today and he is adamate that the tranny is not leaking. I'm not so sure as the oil was clean and my motor oil was dirty at the time. He thinks it's the crankshaft seal behind the front primary pulley. Anyway I"m taking it in on Monday as I have the day off and he said "I'll tear it down while you watch". I'll let you know what he finds.

Default Update...

Took Blue Belle back to Bart's Parts today and Bob, my mechanic, hoisted her up, pulled the primary cover off and discovered that the main tranny seal he had just replaced was still leaking as the oil was coming down the back of the inner primary/backside and the inner primary belt area was dry. After removing the inner primary we could easily see the oil outside the main tranny shaft seal area. Turns out it was the spacer the seal rides on as it had slight grooves worn in it where the two seals ride on it and was somewhat "textured" in it's finish. Put a brand new shiny steel spacer on, new seal, new kickstand spring while we were down there.

Also checked the engine for leaks and nothing major that would damage my primary drive belt set up; dry crankshaft seal behind the front primary pulley. A little seepage out of the rear barrel and some from head gasket on the same cylinder. Top end only has about 25K on it and runs so good I'd rather just wipe the oil now than open it up for those minor leaks. Weather has been "warm" by Michigan standards this week so will get a hard ride in tomorrow to see how she holds up; then back to work the rest of the week.

Thank you all for your time and ideas! This forum really is a gold mine of info and contacts.
