Well, I put some STABIL in the tank before I left this time to help prevent the carb from gummin up while I was gone. When I went to start it, the dang starter would not disengage after I let off the switch! I shut off the main, and it kept cranking, so I ran around finding tools to take the seat off and disconnect the batt all while the bike is sitting there cranking. After I let i sit a bit, I touched the neg wire back to the batt, and the starter immediately went to cranking again.
I didn't have time to look at it before I deployed, but what do you guys think was the reason? I recently rebuilt the solenoid, so could I have put it back to gether wrong? At this point would I just be better off replacing the entire starter instead of rebuilding the solenoid again? Could it simply be a stuck relay?
FWIW, the death click did come back about a month after I rebuilt the solenoid, and the wiring on the starter circuit has never been touched by anyone.
You could try to do a re-build/ cleaning on the Solenoid again. Maybe its just stuck. I wouldn't buy a kit if you just rebuilt it. Just take it apart and clean it. Did you lube the plunger. Depending how hard it is to get to on your bike maybe just replace it. How long did the bike sit?
How old is the battery ? Were you gone over a year Weak bats usually cause the starter jackshaft gear not to release from the clutch basket ring gear and as you found out It will crank and crank until the bat neg is disconnected

I guess I didn't finish my thought. I don't think you are supposed too lube it. If the OP did maybe the lube hardened up from sitting.. Just a thought.
The bike did not sit long after my last ride until this happened, maybe a week. I was getting ready to leave, that's why the STABIL was being put int the tank. I also did not lube the plunger and the batt is less than a year old, and was completely charged. I guess I'll tear through the solenoid again when I get home next year.
I went around and around with this kind of problem, but I have the older Solinoid / Starter setup ( Separate ) but the physics are the same. I thought I had it all together, and I cooked a month old battery, SMoked a Solinod, and in the end it seemed that the reduction gear had a needle bearing that was messed up and grinding inside the housing, causing the jackshaft not to return. Total headache, but in the end, new starter, solinoid, battery, and it still doesn't always want to crank. The switch is good, and after going over a pile of reciepts from the previous ower, I realize that he had been going over all this as well for years.... I get it started every time, but i don't think all is 100% I wish you luck with your bike and your deployment -
