Steel bolt in aluminum and for so many years Yikes you have a conundrum.Other than taking head off and letting a machine shop take the bolt out,you have few options.One is cut bolt off flush with head center punch drill it out, then Helicoil it.Good Luck
Inquiring minds want to know what worked for you. You even inspired me to start a thread on avoiding stripping/breaking fasteners. You just don't know how I've learned the hard way.
Anyway, are you just playing w/ your welder, or are you too embarrassed to admit that you finally hired a pro?
so i was all set to try the welded-washer-and-nut-on-top trick aaand... noticed that the heat dissipation fins on the engine around the bolt holes make it IMPOSSIBLE to put a washer on it. so i wouldve had to weld a nut directly onto the seized bolt, which i didnt feel comfortable doing. (the last thing i wanna do is weld the bolt/nut to the engine case.)
i pussed out and brought it to the dealer, who initially said they would charge me $180 for it, but since i got some other stuff done, i think it ended up being less than that. (got the bolt removed, gas tank sealed, leaky gasket replaced, and carbs cleaned and rejetted to match a new 4-into-1 exhaust and pod filters... all for $650 i think.)
definitely appreciate all the suggestions everyone made, loads of good advice.
