the guy was a hard core practical joker---------I just figured I would let someone else break the news,when no one did it got bad.I strained so hard to keep from laughing my face hurt.When the guy figured out what he had done and everyone said it was payback he laid off the practical jokes a bit.We were at a motel in rapid city when he took a dump right in front of our door and beat on the door then ran was my primary reason for keeping silent.he took a dump in a big ziplock bag and then installed it in another friends freezer with a label made by the same marker the guys wife used------he labeled it $hit.

+1 drill it and use easy out. That's assuming you can't budge it with impact.

If u have access to a tig welder it is the ticket. The best way I have found is build some weld up straight out from the head then make an elbow/90 deg ish bend. The I use a crescent wrench or a socket I slotted to turn it out. Just be careful

Apply some heat to the screw, it probably has loctite on it and heat will loosen the loctite so you can remove the screw with some vice grips. Apply the heat with a soldering iron.
When you replace those screws chase the threads and use a very small amount of anti-seize - no loctite. You will never have that issue again.

If you tap in a hair bit bigger allen or torx dip it in a can of valve grind compound to give it a little more bite.

So I used the easy out and it worked on 2 of the 5 screws. The other 3 heads broke off and now I have threaded section of the screw in the hole and I cannot get them to budge. The screws were so corroded with rust that the heads just snapped off. What can I use to get the remainder of the screw out? The guy that owned the bike before me didnt take care of it cosmetically therefore I am stuck with all the little things like this that need to be taken care of. Any idea on how to remove the remainder of the screw? I tried channel locks and WD40 and that didnt work. They will not budge.

Don't you just hate it when those five minute jobs turn into major projects. I take it that you have the cover off now so vise grips on the nubs would probably be my next plan of attack. Maybe after heating the housing a bit. If the threads were long enough and in decent shape I'd suggest threading on 2 nuts and using a wrench on the rear nut to back the screw out.

Other than that you may end up have to remove the whole housing and either having them drilled out and an insert installed or replacing the housing itself. I probably would've already taken a hammer to it . http://www.debrix.com/Cover-Cam-2001...p/88-71-mw.htm

You might be turning this into a job for a pro with an ELOX.

But if you insist on doing this yourself, and don't mind perhaps making the repair much more difficult and expensive for a pro, later, grind off flat and square the end of the damaged screw, enough so you can center punch a divot PRECISELY in the center of the screw. Then, using a center drill of an appropriate size:

begin a hole for an EZ-Out. It is essential to be comfortably setup, so you don't wander unnecessarily off the true centerline.

All the while, these screws should have been liberally soaking up the Aerokroil (for days). You might have to add heat. If the EZ-Out fails to remove it, drill out the rest of the screw by stepping up drill size until you've reached the screw's minor diameter. If you stayed on center, you might just chase the threads with a tap. If you mess it up, you'll then need a Heli-Coil insert.

Some welders might be skilled enough to weld an extension on the broken screw. The extreme heat of welding often loosens the bond of corrosion.

If you have access to a welder and have the just the studs left. Weld the smallest nut the will fit the stud. Or just heat the stud up till it breaks lose. Worst case is grind it flush and drill them out use a helicoil for the new threads.

Here is a photo. The screw at the 12:00 position is pretty much broken all the way to the insert hole. There is a little bit of the screw that can be grabbed a hold of. The other 2 are easily grabbed.
