Steady hand + patience + OCD.

I finished the edge with a sanding disk in a mini pneumatic angle grinder.

When it was over, my cutoffs looked just like yours.
i was thinking good old curved file... haha might try flap wheel..

A steel cutting disk on a side grinder works great as would a flapper. Again, I use both almost daily. I would use the cutting wheel for the initial cut followed by a flapper for shaping but be careful as the flapper will cut away metal pretty fast.

Ok, I got a ask. What's a flapper wheel? By the way, your fender turned out well.

People call them different names and there are some variety depending on what you are working on.

But this is what I call a "flap wheel".

I would call that a "Flapper Disc"

This is what I would call a "Flapper Wheel"

FWIW, my experience is that flap disks tend to be pretty aggressive. That's why, for more precise work, I like these:

Either will work. Mostly just a matter of what your used to and what you feel comfortable with.

I used a disk grinder with a cutoff wheel. Wanted the rear fender edge to follow somewhat with the stamped bends of the fender instead of just cutting it off square. Drew one side, traced over it, cut the outline, flipped it to make a template for the other side, and went at it. Looking across it along the bottom edge before I mounted the fender, it looked even. Same from the back after mounting. Cut it "proud" with the disk, then filed and sanded it down to the template line.
