ok... what's the trick??? I've been here all damn day trying to get the 10x14x2 to seat... I've tried everything suggested and nothing seems to work... I'm fixin to get the silicon RTV out and call it good... I've tried the small flat screwdriver, dental picks, the flat end of a shell casing... etc.. etc...

The groove is 100% cleaned out of the old one... What's the trick??

I did this a couple years back. I had removed my tank to install new bars. After I re-installed the tank......Big leak. I tried for some time to install the new O ring, with the tank in place. No luck.
I resorted to re-removing the tank and turning it upside down on the carpet in the garage. With a bright light and the blunt end of a punch, had it done in a couple of minutes. It just didn't work for me until I could see the groove. No leak since.

No need to empty tank of gas. The only gas will be in the hose between the pump and fitting. Just have a rag ready. You'll also need a mirror and dental type pick.
I also had a large assortment of oring's in a kit. None of those fit. Go to advance auto and get the correct one. Advance Auto Parts #64492.1 (10mmx14mmx2mm Metric O-ring).

Exactly the same thing happened to me with my Wide Glide-went out to the garage one morning and found the bike sitting in a puddle of gas. I saw the lower o-ring was ratty looking (see pic), and I was told by the local dealer that the tank would have to be drained, removed, yadda. With a little patience I was able to replace it using a mirror and some dental picks/probes I had in my tool box. No problems at all since.

Comments:

1. My leak started by itself on a bike with less than 1000 mi and no history of having the disconnect disconnected. WTF? Was the o-ring defective out of the factory?
2. The replacement O-ring is exactly the same one used on the engine oil drain plug, but is a more or less standard automotive part 10mmx14mmx2mm Metric O-ring.

So, if you visit a HD Dealer, they should be able to supply you with
1 x 11105.

Then of course it is your job to replace?
HD dealers reluctance to replace this o-ring is based on possible liability issues?

The 3 drain plugs are #41 (9/16" O.D. x 7/16" I.D. x 1/16")
The O-ring you need for the gas fitting is (10mmx14mmx2mm Metric).
They don't seem like the same size to me.

I'm pretty sure that's the stock number-I have a half dozen or so laying around for oil changes. Liability concerns about gasoline spraying or igniting (not to mention $$$) almost certainly explains dealer reluctance to apply this simple fix.

I believe this is the link you needed to post
http://www.engineeringtoolbox.com/in...ion-d_751.html
And no.. their no where near close. If you want to use the wrong size O-right go ahead but it doesn't sound like a good idea.

9/16 in = 14.3 mm
7/16 in = 11.1 mm
1/16 in = 1.6mm

Yes, your link is the better one, but I stand by my statement that the HD #11105 (which is what I used, I checked the receipt) is "close enough", it fit the groove perfectly, and it's been in there for over 3 years without any problems. We are both referring to the LOWER o-ring, are we not?

Interestingly, at the time of the original leak I had a part time job where I was installing about a dozen similar-size o-rings daily on laser rod cooling assemblies, for whatever that's worth...
