This got me once. I followed the book BUT mistook a binding in the hex head clutch adjusting bolt for the seating on the plunger and of course the adjustment was way out. Now I use a wrench, rather than finger twisting, to make sure I find the plunger contact point and repeat locating the contact point several times before setting the adjustment and tightening the lock nut. Caution, the torque setting for the nut is in INCH pounds and setting it by feel will get it too tight and deform or eventually strip the threads out of the release disc.

Thanks everyone for the response. Did a little bit of work on it this evening, but got out of work way late and just not enough time to get it all put back together. I will work on it tomorrow after work and let you know what I find out.

Ok well it was like FM... after several more tries late last night it all works just fine now. Not sure exactly what I did but it's now working like it should. Thanks again for all the help and suggestions.

The best way I have found to adjust the clutch is to slack the cable until the lever touches the grip, then pull the derby cover, and loosen the nut, and back the center bolt out a bit, then run it in until the lever just moves, then back it out, and do it again to make sure, then tighten the lock nut, and take the slack out of the cable, and set it at 1/8" free play ,and button it all back up.

Seems this would leave open the possibility of repeating the whole unpleasant process again next time.
