Default Fuel level gauge and warning light problem

Hi guys, I have an 07 EG Standard that has mostly been converted to a SG, cosmetically at least. I've got an issue with the fuel gauge and warning light that I'm having hard time diagnosing. The gauge is always pegged on full, EXCEPT for the last 40-50 miles left in the tank, then it will just come off the full peg by about a 1/16-1/8 of an inch, so not much but it does move. The gauge sweeps fine and passes the diag in the HD manual.

In conjunction with this the LOW FUEL light in the speedo comes on when the tank is FULL and stays on for the FIRST 40 or so miles then goes off. When the tank is FULL the "remaining miles" on the odometer reads ---, meaning empty and as the tank goes down the "remaining miles" goes up.

The previous owner didn't hide this problem from me and we talked about. He said that it had a problem and he looked into it, he claimed he fooled with the wires at the back of the gauge. I figured no big deal, automotive repair has been my livelyhood for 20 years, I'll just a manual and fix it. What he did exactly I can't figure out because it all looks good by the way the wiring diagram says it should.

I reversed the yellow and orange wires just to see if it was that easy, it wasn't, I put them back.

The sender ohmed at 10 ohms, the tank is full, this is perfectly within spec by the manual.

Looking at the diagram, black is common ground for all gauges, orange is common power for all gauges and yellow/white splits to the speedo and the sender. It doesn't look like there's anything else in the system.

If all items pass their respective tests by what is put forth in the manual, which component do I condemn first? Am I rolling the dice or has anyone seen anything similar to this before? I've checked google and nothing came up similar to this.

I guess my next step is to ride it until the tank is LOW and ohm check the sender again, which isn't a problem but it still doesn't explain the backwards workings of the warning light and "remaining miles" indicator.

Not much technical help here. Will leave that to Mike and Graham. I keep a Reda in my saddlebag. Run until empty and you will then know what to look out for on your odometer.

A weak ground could be causing your issue, have you checked the point where the ground is attached ?

have you had the sender out and physically moved it while watching the gauge?

the float can get hung up in the tank on fuel lines

my 09 has a gauge, the other 4 I use the odometer...but then they have a reserve.

I have had the same problem since I removed my tank to run wires down the back bone of the bike. Luckily I know what my bike get for mileage so I keep and eye on it. I have taken the tank off again and it did work for about 2min and then went back to full.

Thinking of taking the guts out of the tank this winter and change the fuel filter and check the sending unit. I will also check for a loose ground.

I found code B1004 I the speedo. The diag tree is very simple for this. Check a terminal for continuity, don't remember which, it was a month ago. Everything checked ok so the next step was just replace level sender. Well I finally got around to doing that today, still not working. Lame!!!

That sucks! I am getting ready to take the assembly out to change the fuel filter and fuel lines I am going to ohm out the sender while I have it out I will let you know if I find anything wrong with mine. I am wondering since adding the amp and running the the power is causing and interference with the sending unit or wires.
