Last month the factory rack holding on my tour pack broke leaving the pack dangling dangerously close to dumping on the highway. I was a half day ride from home up in Lake Placid, NY on a HOG ride.
I was able to patch it up long enough to safely get me home, but have to wonder how often this happens with other Ultra riders. I asked the HOGs and several of them said it's not uncomonn in certain year model.
the moco changed the design (holes) on that tour pack rack a few years ago.. they used an insert nut inside the tube of the rack... and the hole and insert was way too big for thesize (diameter) of the rack
Now its a smaller hole with a nut and bolt that goes straight thru and seems to work.. (the rack cracks right at the bored hole area)! WTF!
Poor design initially but now no problems..

Broke one on my 02 Ultra. The old timers tell me it is usually caused by overloading the tourpack or too heavy a load on the tour pack rack. (can be accelerated by riding with stiff shocks too).
It sounded like as good an explanation as any, so I been more careful of how much stuff I cram into/onto the tour pack.
Buzz, first off, great mag...keep up the good work. Second, this happened on my '03 Ultra a year ago on our way to BBB festival in Fayetteville, AR. I heard a "clunk", and the next thing I know my buddy is pulling up to me screaming,"pull off...yer gonna lose it..." WTF?? Lose what?? Pretty much fixed it the same as you with a little "cultural engineering". I had about 20lbs. of stuff in the pack. I know the manual says 15lbs, but c'mon.....that's like saying, "yep, this is what 10 inches looks like...."
