How do I disconnect the Voltage Regulator from the primary case? I dont dare pull any harder as I may pull my bike over? I am trying to troubleshoot the charging system on my bike.
Also, if the problem is the Voltage regulator, where does the line that goes to the 40amp fuse disconnect? I would think everything would disconnect right at the Volt. Reg., but does not seem the case.
The other morning I was heading to work and got a battery light, and Check engine light. It lit up the night sky as I am usually at my desk near 6am.
I simply went home and had to drive the cage. Still pisses me off.
So I got out my Clymer manual, and followed the directions for checking the battery and full charging system.
I can not properly troubleshoot due to the fact I have not been successful pulling the Voltage Regulator line off the primary case.
Honestly, if I pull any harder, I may pull the wires apart. I removed the primary cover. After I removed the front & rear floorboards, and all the chrome I have, plus the leg fairing,for ease of operation. What a PITA (PAin in the ***)

The connector that goes to the pirmary can be disconnected from below the Volt Reg. Ther is another lead built into my Voltage Reg that heads to the 40 ampo beaker. I am looking to disconnect that for replacememnt.
You don't! It goes aaalll the way to the breaker. Sorry. Anyway, fire up the bike and you should have AC voltage at the stator +/- 15v at idle and 60v + at 2500+ check the breaker it self too. I have seen them stuck open. I usually just jump it with a jumper wire to check it real quick and see if the bat light goes out. If the breaker and stator check out, replace the regulator.
I have 03 road king classic, the headlight goes from dim to bright while riding. It is holding charge and runs fine, any advise to what might it be? Maybe headlight getting ready to go out?

Could be the charging system, could be loose connections, could be the light getting ready to crap out. I'd check all the battery connections, etc. for tightness then check your charging system (VR, stator, battery).
I just went through this and found I had a bad regulator. To test it, I unplugged the wire from the stator to regulator and checked for voltage at the regulator. It showed 11-12 volts with the key on or off. There should be none. I replaced and all is good now.
