Good advice from everyone....a hand impact to remove them and then replace with allen head screws. One thing I did that no one has mentioned though, is that I went ahead and replaced mine with polished stainless steel. A dab of antiseize on the threads and after snugging them down I don't worry about corrosion ruining the looks of my bolt heads. Ace Hardware carries a wide selection of stainless as well as other types of fasteners. Good luck with whatever way you decide to go!

Mine come off and on several times a season so they never have time for the heads to seal to the cover.

Torque specs for the primary cover bolts is very little, just barely tight.

I can see that a bike that hasn't been serviced in a long time having situations. I find it interesting that once the heads are drilled out the threaded remains came out by using just turning them with your fingers ... Who'd thought!

My guess is it is not that they are actually torqued down with much force, my guess is that something used in production is causing the head of the torx to stick to the actual cover, if that makes sense. I would be curious if just giving the torx a solid tap with a hammer with either a torx driver or torx racket install. My guess is they would come right out just like they do with the impact driver.

stick the t-27 bit on an extension and heat it up with a torch. Get it hot and a put it in the fastener and give it a few downward love taps while applying loosening pressure. The white threadlock will break loose.

There is nothing magic about working with torx heads. They are as easy to use as an allen. Especially in a light torque setting.

For the life of me I don't understand why people have such issues. < not directed at you OP. just a general statement

Hand impact wreches are inexpensive, even a cheap one will last pretty long for the average guy to use. Harbor freight $ 6.99

you can buy there in regular allen head or button head allen both come chrome!
Make sure you use never seize on the screws when you reinstall them!
