+1 I had the same problem with a on grips , changed over to the HD magnum grips so far so good
To the op , If the grips get pushed to far they will bind up the tbw , if they are lined up right will also bind the tbw.
I think it is gonna be easier to remove the bars and pull the tbw out , be sure to put a pull string in so you can pull the new tbw through the bars.

^ yup..... I just squeezed some dielectric grease in there, as well as some pencil graphite around the bars where the grip contacts the bars. Works beautifully. I was worried that my new bars were pinching the TBW sensor.

Last try. On Chubby bars, with internal wiring, can the TBW sensor be changed WITHOUT removing the handlebars? Yes? No? Maybe depending on how they were wired?

Dealer did all the work.

IMO NO , you have to disassemble the connecter and then pull the old out with a pull string tied to it to be able to pull the new tbw through the bars. It is already going to be a pita, with the bars mounted it is really going to be a pain.
Good luck I hope you get back on the road soon.

Do a search here for the thread about installing heritage bars on a road king, it's a pictorial thread with an excellent write up, it will walk you through changing out your tbw if you go that route.

Thanks,That worked for me.Also the thin aluminum piece was binding up the throttle when tightening the clamshell.

I say it could work, only with the SE part I posted on page 1. I'd pull the stuffed TBW sensor back through the bars along with a guide wire so you can pull the new TBW wiring back through. I'd use plenty of dielectric grease, of course you will need to pull the pins out of the molex connector before pulling the old wiring back through the bars.

However it would be much easier to pull the control wiring out and refeed all the wiring back through at the same time and wouldn't take all that much longer.

Hmmmm so it was that on yours as well. Glad you're gettin it fixed, all the greasing and adjusting stuff didn't work for mine either.
