Default 6 Gallon Conversion

Ladies and gents,
I'm a pretty mechanically inclined guy, and basic metal fab and body work doesn't intimidate me, BUT other than a couple cars and the motorcycles i've owned, I've never really ripped into any others, so I don't know what's different to the same.

So, getting to the point, I have a 96 Evo Road King. I want to put on a 6 gallon touring gas tank.

Other than the simple facts that I already know, like speedo/odo and a fuel guage, what are the obstacles I should expect to encounter?

I suspect that the mount points might have to be grinded off and remounted... OK, easy. What else? I want to know what to expect, or if it's worth it before I dive into buying a tank.

Did you look for a 6 gal aftermarket tank made for your bike? There is a post on here doing a later Fi model to 6 gal that might help with some ideas but there were under tank frame mods involved. Not overly complicated for a fab guy.

I've seen them. The first reason is price. I can get an OE used tank for a good price at Ray Price Clearance store in Raleigh. I'm going to repaint the whole bike after I get it, so buying one that doesn't match doesn't bother me.

2nd reason is I want to maintain the stock look as much as I can. I'm not ruling the aftermarket tank out, it's just the ones I've seen are all stretched, and as much as I like the look, it's not exactly what I'm looking for

I considered installing one but weighed the times that an extra gallon of fuel was really needed and the cost/work associated with mounting a six gal tank and decided to just buy a "Reda" 1 gal fuel can that fits neatly into a saddlebag. I just prefer the look of a 5 gal tank as well.
If you have a genuine need for a 6 gal tank just disregard this post and good luck with the install.

yeah, no need, just a want. I want to knock out all the "wants" before I get to spraying new color. I've also never seen it done

I'm thinking about riding cross country, and back, next summer, and from doing it previously on a Suzuki that got 250 miles easy, I'd like my King to do the same, especially out West, where there are some serious stretches with nothing except amazing country.

Semper Fi ! I put a JP Cycles 6 gallon tank on my '97 FLSTC. Fit was perfect and it looks great. The seat, tank mounts etc, all lined up perfectly. The only issue was the stock chrome tank panel was a little short. I went with a leather tank bib and (to me) it turned out great. That extra gallon of fuel makes a hell of a lot of difference out in the boonies.

If you go to this link you will find where Graham is do the conversion to a 1991 and where I did it to a 1995 FLHTU both bikes are carbed and the same setup as yours. We both took a different aproach as Graham worked at converting the fuel injected tank to work with a carb and I tool the approach of cutting the centre section of the tanks out and welding the 95 section into the 08 tank. There is also another thread on doing the 6 gal conversion where I posted some pictures of the tank cut and welded good luck was a fun project.
