Final status: Replacement header arrived from American Custom three days after I identified the initial problem (identified the problem Sunday, header was at my door Wednesday evening). My wife and I installed the replacement yesterday, no problem. It fit perfectly and runs great. I tried it at first without the mid-range baffles but it was too loud. With the mid-range baffle installed it sounds just a wee bit louder than stock. The only issue now is that I had to angle one of the allen bolts a bit to secure the baffle since the holes were slightly misaligned.
Heat shields are on, K&N air filter installed, FP3 tuned to map Power Pro Headers and HO mufflers, standard baffle.
So, the first header seemed to be an anomaly. I'm glad I did this mod and wouldn't hesitate to recommend American Custom.
Sounds like a happy ending to your purchase.I am a firm believer it is best to de-cat the original pipe on the bike so there is not a fit problem even though it may not have a power chamber,which I think is a fancy name for the area that housed the catylist material, when done,but a whole lot cheaper.
