Starting in gear, cold is a bad idea for two reasons. Firstly the plates are stuck with oil and it will lurch before the plates break free. Secondly, the starter will have less load on it in nuetral. The only drag on it will be fluid in the gearbox, and with slow rpms at startup it's not much. Virtually all loud trans clunks on these things is caused from clutch drag by the plates needing to be broken free. Even though you pull the lever in to disengage the clutch surface tension on the plates are still behaving like they are engaged and produce some drive component in the system. It can only be altered by clutch adjustment or a lighter primary fluid. Due to the large rotational masses of the components it will never be eliminated, but the parts involved will take it with no ill effects.

rbabos, Would your reply still apply in my case where I do not have clunking until my bike warms up. After it is warm, it clunks in all gears.

I clunk through all the gears as well... although the rest are not as loud as 1st.

Ok guys; try this; pull the clutch in for about 15-20 seconds before shifting to first (after its warmed up) this lets the surface friction on the discs have time to seperate so it goes into gear without the big clunk, or, just don't worry about it

You can also try some ATF type "F" in the primary. It's thinner and lets the clutch plates rotate easier with less friction. It's like $4 to give it a try so why not. Otherwise any ole' 10/40 motor oil will do. Could even try 5/30. Best to stay away from synth in the primary though.

In the primary all it has to do is lube the chain and give some wetness to the clutch plates. It's not as critical as the motor or trans fluid.
