Default HELP! --- Derby Cover Bolt

2008 FXDF Derby Cover Bolt will not come out. I bought the bike used and this is the first time I've tried to take the cover off. The other four bolts were on there WAY too tight and this one simply won't budge. I've tried slotting it, then double slotting it, then drilling (unsuccessfully), then some heat from a heat gun. The screw material seems brittle and just comes off in chunks.

I think I may be cold working the metal as the drill doesn't do anything. I'll probably try to pick up some carbide drills tomorrow and attempt to use an easy-out.

Any other ideas?

Once the cover is off I'll put the new one on with new bolts to the specified 100 in-lbs.

Don't put torx back on there. Go buy some Allen head bolts for it.

You might try left handed drill bits. They cut in the opposite direction of a standard drill bit which keeps them from tightening the bolt while you drill. You can get them at Napa.

Still not sure why HD uses such cheap, soft, inaccurate size torx. Such garbage.

Yup... time to get out the drill bits..

If you dont feel like messing with a Left Handed bit you can drill out that bolt easy enough. Had to dril out one on my last service. Took seconds really, as hellbob mentioned, they are really soft. The decision to drill it out took much longer than the actual drilling lol.

Once the head is drilled off the bolt you can probably remove the stud with just your fingers. Pliers will make quick work if not.

Good Luck!

Had the same issue with a used primary cover recently, start with about a 1/16" bit and work your way up to about 5/16" in steps - the smaller ones will get you centered and when you get to the larger size go slowly and the head will fall off, after that you can remove the cover and most likely be able to unscrew it with your fingers, if not lock some needle nose vice grips on and remove it. Nothing wrong with the OEM screws if you use the correct size bit and torque to spec.

I've found one broken bolt ( foot controls) which I had to drill and then used an easy out (screw extractor). It came out ok, but I had been advised to spray penetrating oil into the hole first. I'm sure it made a difference.
Other bolts have chrome chipping off and butchered torx holes so I'm slowly replacing them with stainless allen head bolts. They look really cool.

Most sets of torx wrenches come with a t-25 and t-27, the 27 is the right size for those bolts.

jp28 you could also try taking a small punch and tapp the little bastard out

100 lb/in's ? My derby cover has never leaked and I never give it more than snug and an 1/8th of a twist.

forgot to mention...

a pack of those bolts for the derby cover should be about 1$ at your local parts counter. 5-6 to a pack.

Thanks everyone. It's amazing what a new drill bit will do. Took 30 seconds and now I'm back in business.
