What brand of battery did you out in there? Was it a quality product, or a Chicom cheapy? Also did you inspect the battery cables, both ends?
It was a wal mart battery but one of the igher priced ones.. walmart none the less. Going to upgrade.

The smoking battery is a charging issue...as stated use the sticky to check.
From the pic of the pinion you posted...looks like a clearance issue from aftermarket parts...seen overseas primary castings do that...ring gear could also be suspect.
1: regardless of mileage it is 18 years old
2: a 12 year old with a cresent wrench could change the mileage on an evo
I hear you on the age... the engine is stock though.. Im the first person to ever open up the primary. It obviously wasnt serviced cause the primary chain should have been serviced every 2500 miles and it was super loose like i said... It has a digital speedo so i dont think the mileage was tampered with.. i bought it from original owner all stock it was old man that didnt ride it a whole lot.
Thanks everyone for the help, I am going to do as suggested and replace the starter clutch and check the charging system and get a new high quality battery. Ill report back if i ever get it on the road before winter haha. Its nice to see all the people using this forum.. Evo talk is getting harder to come by in a google search its all twinkies and later model bikes.
Regardless, that "chopped" Softail couldn't have the original speedometer on it anyway, so there's no telling the true mileage.
The mileage is true! lol I bought the bike bone stock. It has a digital speedo. The old man i got it from was the original owner. I still have the stock speedo and have rode the bike about 100 miles without it.
Every once in awhile I would get kickback on my bike until one day it chewed up a bunch of teeth on the ring gear and sheared 2 teeth off the drive gear.
Instead of getting a new clutch hub I replace the ring gear and drive gear with a Rivera Primo 10-84 set.
Ever since I put them on I haven't had the kickback.
At least 3 years now I think but I'd have to check my records to be sure.

Awesome i read about this being a fix as well.. may go ahead and do that as well while i got it apart... Did you grind out the factory rivets on the ring gear? I hate grinding stuff and having all those shavings in the clutch.. guess its the only way though.

Yeah I ground off one side then punched out the rivet.
Then I had to drill the holes 1 size bigger so the bolts would go through them.

Better than mine. My speedo reads "77,000" miles, but it's the third speedometer. I have to look in my log book to see the total mileage, and then it's only approximate, since it was run for an unknown distance with a broken speedo while waiting for a replacement.

Haha, yeah man i thought it was worth noting as far as the stuff that went bad but i dont care enough to keep track anymore now that i own it and "chopped" it. If i dont end up getting a new street bob im gonna get a baker 6 speed kicker and build up the motor.

Like my shovel she eats a speedo between 60-70K like clockwork, were on #5 and there's the 2 years I didn't bother running one. 4th motor version in it, grows a little everytime it gets a rework.
