Fork Cap Removal

I protect the sides of the tube with two halfmoon pieces of pvc pipe (1 1/4" I think).

The only thing under that cap that gets changed is a couple of plastic split rings that are 99 times out of 100 just fine.
Personally I'd just change the bushings if they need it and install a new fork seal and call it good.
So you're saying that I don't have to remove the fork cap at all? Interesting. What happens to the spring when I remove the retaining ring and slide hammer for fork tube out?

Going by your pic, I'd say move it up a bit in the triple tree and then try again. You may be pinching the tube to the threads.

You're on the right tack IMHO. I haven't any such problems with my 1990, owned from new. Heat has been suggested, an alternative is penetrating fluid, perhaps overnight in the hope it soaks right in.

I have used one of these gadgets with good result.
Driven by compressed air.
My machine also have a ”hack-hack” mode.
(No idea what the correct word is, but I think You guys know what I mean).

I know which one you are talking about and again there is a special socket to fit that nut.
And no I'm not talking about the hex nut on top.

Nothing it stays in place.

Oh! I haven't seen that socket before! Sorry, I just assumed you were talking about the hex nut (by the way, I bought the socket for that nut a couple of days ago and I'm waiting for it to show up).

I think I'll pursue the brute force tactics first before I part with the $61.16!

I prefer a combination wrench for that nut.
IIRC it's a 1 3/8" wrench.
