Last
fall, while doing some waterproofing on something else, I bought some "flowable"
silicone windshield and glass sealer (Permatex) at the auto parts store. I had
some left in a syringe, so I figured it couldn't hurt. I cleaned the area around
the stator plug, soaked it with electrical contact cleaner to degrease the plug
and case as well as I could, dried it, then laid a small bead of the flowable
sealer around the junction of the plug and case. In a minute or so, capillary
action drew the sealer into the joint and it disappeared. I let it cure
overnight, then put the bike back into service. I really didn't expect it to
work since nothing else had, but it's been dry for almost 9 months now.

Thanks, might have to give it a try, so I assume its sealed by an O-ring or something?

No it is just sealed by the rubber plug on the end of the stator wires. I put some Ultra Black silicone on the outer plug and pushed it in a couple years ago. Hasn't leaked since. That flowable stuff sounds interesting.

That was my post. I've tried injecting regular silicone RTV into the joint, but after about two weeks it leaked again. As I said, I didn't expect the flowable sealer to work, but it's still holding out.

As Uncle G recommends, the Permetex flowable silicone works great. It's maximum service temperature is 400 degrees F, which is more than enough for this application. I tried it two weeks ago...so far so good.
