Default Cluctch won't disengauge after cable install!

Okay, I'm sure you have all heard this before, so here goes... I just installed a braided clutch cable over the weekend on an '05 Duece, everything went smooth, well, too smooth (or I wouldn't be writing this) Anyway, I re-installed everything just as it was, tang on ramp in notch, snap ring opening over tang opening, re- installed cover and tightened bolts. Now, my clutch lever had about one inch of play so i actuated it three times before i did anything else. After doing so, i proceeded to adjust my clutch cable and take out the free play so that only about 1/16 ~ 1/8 remained. No problem, only took about two turns on my cable hex shaft. After doing this several times, the damn clutch will not disengauge. I have torn off the clutch cover now four times trying to make sure that everything is in the correct place and it is. The hand lever even feels like it did before only I can feel the engine go under compression when i try to move it. Any advice would be greatly appreciated. What would the possibility be that they gave me the wrong length of cable? Could that have a dramatic affect on this situation? (It appears that there is just too much and it is going to be difficult to secure to the downtube.)

you know you can feel your clutch plated plated dragging when you pull in the clucth on a cold non running bike . I'd adjust like it's suppossed to be and kick in neutral and start it. Put it into gear if it's good it's it's good if it's still ****ed up it'll kill the motor just have your brake held.

RonnieJ, I tried that, and the bike is definatly going into gear. I really think that it may be the cable length. I am not sure as to why that affects it, or if it even does, however I am sure that the clutch is not releasing.

Assuming the clutch cable is properly insterted into both the lever insert and the primary cover and the slack was in fact taken out properly where there is about 1/8" free play at the adjuster I would think that something is hanging up at the clutch pack. You did make sure nothing is snagging from the pull lever to the primary cover right? Take the calbe out of the primary and keep the cable pulled tight with your hand. Then squeeze the lever and let go keeping a tight pull on the other end of the cable, if every moves freely your know the problem lies inside the primary at the clutch pack. Something is probably hanging up in there.

Did you make the adjustment at the clutch hub before you adjusted the cable? You need to make sure the ball and ramp mechanism is centered and clutch hub is adjusted properly before adjusting the cable.

Mega has it right...check the cable functionality first...then take a look at how you have the ball and ramp mechanism installed...

I'm betting the cable may be too short...

If you turn the front end all the way to the left...will the clutch disengage? Tell tale sign is if the clutch engages when the forks are turned all the way to the right...

I actually did have the wrong cable. It was way too long. I changed it out last night. Lubed the cable, ran the cable from the clutch lever down thru the frame and checked to make sure that it had free movement, it did. Installed it onto the ramp swash/cam plate and re-installed the keeper. I then actuated the cable by hand to make sure that i still had effortless movement. Still good. Installed cover with new gasket. Before I adjusted the cable, i pulled the clutch about five times to seat the *****. Still seemed okay. (Had about 1/3 of free play at the handle at this time.) Adjusted the cable to have about 1/16 ~1/8" play at coupling. Pulled handle and it seemed to feel right. Pulled handle, kicked it in gear and ... same thing. Clutch still wont release. I made sure that the cable wasn't too short by moving the handlebars. Man, this is getting really old.

Inspect the outside sheathing of the cable for a soft or damage section.

TOO LONG???

Too long would make me think that you wouldn't have a problem or that it would never engage...(assuming the travel length was too long).

Are you saying the bike is always in gear or never in gear?
