hcubed, yeah man, thats what the first machinist was talking about. the EDM machine. Unfortunately he didnt know of any in my area(Louisville), so if it comes down to tearing the case apart then I will have to ship it somewhere. I do have faith in the machinist I sent it to right now though. Seems to be a top notch guy.
Thanks for the post, it might help me or someone else in the future.

Surely there is a machine shop with an EDM in a city the size of the Louisville. Effingham IL is only 12K and there is one down there. It (EDM) will not be cheap.
Im sure there is too, I havent looked myself, just going by what the machinist said. He said lately a lot of machine shops have been closing down around here lately due to the bad economy. The one place that he knew that did EDM just closed their doors last year. Im beginning to wonder if this economy will ever turn around...
I've been following this thread and I can only say that I hope your bike gets fixed without to much expense. A previous poster mentioned the heli-coil tang not breaking where it should and I have had this experience myself. In fact, whenever I have to use heli-coils now, I always inspect the removed tang to be sure it separated properly.
Good luck and keep us posted.
Heli Coil isn't always hard to remove, if you have managed to remove all of the bolt. Just grap the top end of the heli coil thread and, IF it doesn't snap off as you rotate it counter clockwise, it does just the opposite of what I described about twisting a coil spring against the coil. It contracts, and usually just screws out, unless something else causes it to sieze in the case threads. As stated previously, paitence is key...

if yer callin around lookin for an EDM shop....ask for a "sinker" edm...not wire...
To use a "sinker" EDM machine, the part has to be placed in a tank with die electric oil, unless things have changed recently.
Is there an EDM process that can do this externally?
