installed the biketronics 6.5" system with the bt454 amp. stuffed a bunch of polyfill around each speaker as well. it sounds awesome in the garage and on the first 2 rides.
then last night when i went to ride home from work, it was about 38 degrees outside, and the amp refused to turn on for the first 5 miles of the trip, then randomly came on by itself while sitting at idle at a light. it shut off again for a few seconds a little further down the road, then came back on. i've checked and rechecked all the connections under the fairing and everything seemed tight. i rechecked all the connections and crimps and put it back together, and i'll try it out tomorrow when the weather is clear again.

What head unit? I had problems like that but it was the head unit - Sony DSX-MS60, the third one was the charm.
If it is a factory head unit check for a bad ground. If you connected under the fairing on the frame and you did not clean the paint that could be your problem.
i did not think to clear the paint on the frame before i installed the ground, thats a good idea, i'll have to hit that with sandpaper or a dremel tomorrow
also, still using the stock HK radio (which i realize is probobly why the sound isn't as clear as it could be)

i scraped the paint off from around the threaded hole i connected the amp ground wire too, added a bunch of polyfill padding around the speakers while i was in there too. gonna test it out tomorrow.
