I am just about to change my exhaust, and have noticed that the nuts are rusted pretty bad. I have bought some penetrating oil (Pblaster) but wanted to know if there's anything else I need to do. Is there any danger of breaking the stud, and would you guys recommend letting a dealer do it?
A little PB won't hurt anything as long as the cylinder port is still covered. There is always the risk of breaking the stud, but as long as you are careful, you will likely be fine. You could take it do a dealer, but I wouldn't. The ratio of cost to risk is nowhere near high enough, IMO. Just be careful. I would, however, suggest replacing the studs with new ones. And obviously, don't reuse the old nuts. It's a piece of cake if you double wrench.

If you use a mix of 50/50 acetone and auto trans fluid and start your engine and let it warm up, not hot but good and warm, maybe a minute. Squirt the mix and take a 15 minute break. Then put a 6 point swivel socket (assuming front cylinder right hand side) with an extension and smack the 3/8 ratchet to break it loose. One or two flats then tighten back up that one or two flats. Squirt some more and take another break keep going a couple flats off then on until it is off. If it comes off clean, I would just put a new nut (with anti-seize and use the original stud. I learned the acetone/ tranny fluid trick on here about 10 years ago and it works good, better than any rust pen I've tried

They squealed and moaned, but they eventually came off. Used PB and soaked them twice.... Installing the big shots wasn't hard... Aligning the headers by myself was a bit challenging, but it's done. Sounds hellacious (hope the neighbors don't hate me). Looks pretty nice too....
