mud you can see how screwed the hub was... we had to resleeve it

threaded the rod on the lathe

machined the hub on the mill

and now there is a sleeve for the original bolt to go in and enough material there to keep it safe

this saved my hub!

With all due respect, you re-use the bolts when it says in a caution box in bold [pg 2-13 in the '07 manual] not to re-use them and then complain about the OEM bolts breaking? That is somewhat nonsensical.

Like I wrote above, if you find your bolts loose then you should replace them ASAP with OEM or [LKQ using blue loctite]. Plain and simply, the clamping force between the pulley and hub has been lost and the bolts have been compromised.
My anyway

it's known as hydrogen embrittlement.

I learned about it in the 60s.
everyone that chromed their kickstart lever eventually broke it in two.

here's a pretty good article discussing this phenomenon......

1-3 a month roll through the shop. All laced wheels, all thrashed hubs. The shop foreman tried a few times to save the hubs by machining the damage, time-serting the holes, etc. Each time the issue resurfaced. New hubs and hardware is the only way to fly. The moco is looking into these failures but like a million other things will probably sweep it under the rug as a "normal unforseeable failure". It's a scary *** thought of the hub and pulley coming apart at speed and rehabbing a hub that already did that with any kind of repair other than a full replacement makes me queasy.

Default Not to resurrect an old thread... but

Same thing happened to me last night. Rolled my certified used 2002 Road King Classic off the dealer floor less than 2 weeks ago, put 900 miles on it. The bolts sheared off on the interstate last night, all of the bolts gone and bits of metal left from the gear. Signed up for HOG on my iphone on the side of the interstate and called 20 seconds after getting my customer number in an email for the free tow.

Glad I got the extended service, but the dealer just kinda said I should inspect the bike before every ride. After agreeing to repair it of course.

I generally check my tire pressure and and constantly looking at what I think is a beautiful bike, but I wouldn't have known to get down and look at the bolts (half of which are hidden by the frame and belt guard) before every single ride. Any other nuts I'm supposed to know to go around and test before every ride? The certified tech didnt catch this 11 days ago when they still had it?
