Last night I replaced my new battery with another new battery......pressed the button and same click at the relay. I then removed the primary cover and removed the new solinoid, I made sure there was nothing binding and then put the prinary cover back on. I then removed and cleaned the wires to the solinoid and the starter and cleaned the ground cables.....still nothing, no life from the solinoid. So thats a new solinoid and a new battery, that only leaves the starter motor, its only a week old but maybe something is gone in it. STKMAN, I don't have the exact volt numbers, I can tell you though when I hit the start button the headlight dims very slightly so something is drawing the juice. I am now bypassing the starter relay and running the green wire directly to my battery.....there was a very slight noice that came from the solinoid but no action.
Can anyone explain the exact process of the solinoid....my guess is that the plunger gets pulled into the tube on the solinoid and that moves the starter motor shaft outwards to the flywheel, when does the starter motor fire up? after the shaft is pulled to the flywheel?

Ok we know its not the battery and I don't think your solnoid is bad either. Have to checked the starter relay? What the relay does and I'll try to explain the best I can. The relay has a metal piece that is open until you need to start the bike, when you push the starter button it sends electricity to the relay to close the metal piece which sends 12v to the solnoid and that is so you don't have to use large gauge wire going up to the switch, it all has to do with amps. Your right on about the solinoid, the plunger is pulled in that makes the contacts which completes the connection for the starter motor to turn. When you find the relay check the connections and you can jumper across the wires and see if your starter works, then you well know the starter works. On the relay cover it will show you how the relay is wired inside make sure the new one is the same.

Had you Bench tested the starter PRIOR to installation?????

Very important and most often overlooked.......

Is the bushing in the primary free of defects and debris??????

Starter drive gear Must be able to move in and out, and also spin FREELY......

Is the locking tab bent correctly at the bolt retaining the starter drive gear??????

Been overlooked more times than I can think..... Made a few $$$$$ off of that repair..... 'bout 10 times....

The only thing that is working properly is the starter relay, you can hear it activate when the start button is pressed. I have traced power from it to the solinoid when the start button is pressed and I have traced power from the lower post of the solinoid when the button is pressed, I know the starter is also getting power.
I will add another piece to the puzzle, a local bike shop put my starter in, the day I picked up the bike the shop owner explained how my old starter was not large enough to turn my new 110" motor. He attempted to start the bike and the starter motor appeared to get stuck....it was just spinning at very high RPMs. The seat was off the bike so the shop owner simply disconnected the battery to make the start motor stop. He then hit the primary with a rubber mallet, he thought the motor shaft was stuck in the bearing. It seemed to work, I did not witness it again.
Late last week I tried to start the bike, the same thing happened to me, the starter motor spun freely for 45 seconds while I disconnected the battery. Since that episode I have tried to start the bike a couple of times, but it was shortly after that....that I now have nothing but a clicking relay. That starter cost me $350, and really it has only started the bike twice, I think I will be trailering my bike project back to the bike shop.
