Could the suspected bad connection be somewhere outside the PCIII? You said you unplugged the PCIII, reconnected the ECM as per stock, and it started. Maybe it would have also started if you had removed, then replaced the PCIII connector. Just speculating, as it seems unlikely you'd get three bad PCIII's when the vast majority have no trouble with them.
Yep, had the same thought, but I tried that several times too before removing the PCIII completely and going direct to the ECM. Once I did that the darn thing started right up.

And, it did it to me again today. I reconnected the PCIII half way home last night and rode home the rest of the way with it. This morning, when it wasl cool, it started right up and I rode to work. This afternoon, with temps again over !00F, the bike wouldn't start. Removed the PCIII and it started right up. Rode home without the PCIII.

Now I've got another question -- I rode home today around 17 miles without the PCIII, and the bike actually seemed to run fine. Doesn't have the pep without the PCIII, but I'm getting absolutely no popping on decel. If it's running too lean without the PCIII, shouldn't I at least be getting popping on decel? What gives?

Maybe the Delphi learned what you needed (has been trained by the PC-III) and the Erasable Programmable Read Only Memory has actually been written to?

hahaha!

During my "testing" the other day I, too, ran direct to (stock, no download) ECU with the Rush mufflers and the K&N filter assembly. I only ventured out of what I best could figure would be closed-loop territory a few short times. It seemed to run okay but I did get a fair amount of decel popping out of my 2" baffled Rushes.

Damn sure wouldn't want to go WFO much like that!

Yep, glens, it's strange. Just to be safe, though, I'm taking my other bike to work today. Called the dealer and supposed to take the Classic in this Friday to get the stage 1 download so I can at least ride it while I send the PCIII back for replacement.

You had me going for a minute there, rt, I damn near wrote you a check. LOL. If you had the answer for swapping out the PCIII without pulling the bike apart, I'd probably have paid more than you were asking anyway! LOL.

Maybe I'm mistaken on this one, but I thought the popping was from a richer condition instead of a leaner one. The popping being from the unburnt fuel igniting in the exhaust chamber. Is that right(?), cause I'm not positive.

Dunno, ckgdrums, I'm only familiar with a lean pop situation. Suppose it could also happen if running too rich. Maybe someone could chime in hear and explain.

FYI, see this link for lean pop conditions. https://www.hdforums.com/m_1281066/tm.htm

Well before you completely condemn the PCiii, you may want to invest in a spare crank position sensor.
On the old magnetti marelli F.I. system the PC was very finicky about the signal from this sensor.
They are about $75 or so.
I had this same problem on my road glide back then.
Sometimes wouldn't start sitting hot or cold.Sometimes would die when when letting off or rolling on throttle.
Power commander tech line informed me of this.
Tried it and problem went away.
I tried the washers, and cleaning and dielectric and all too.
Disconnect the pc and would fire right up right on the spot.
I would be suspicious after changing out the PC twice already.

Thanks for the info, choochoo. Do you know if the diagnostics showed an error code for the CPS when this would happen? Did the check engine light come on?

I'm taking it in tomorrow to get the stage 1 download so I can at least ride the bike without the PCIII in line, so I might as well pick up a CPS if they have on in stock Don't know if it's ever been changed on my bike, but its got 30k miles so might as well swap it out.
