update!!! this also may help you some goatkid. after extensive work i finally got the bike running. the list of things i replaced and or checked
new starter(300$), new battery(115$), new fuses(30) and new starter relay(15$). i also followed all wiring and cleaned all grounds and connections. after all this bike still would not start the factory way. i could jump the relays and turn it over thoe. i was really frustrated as everything was either new/cleaned/inspected at this point. i got to looking/thinking the only peice i havent changed out is the ignition switch itself. i was getting power to the starter relay so i thought it was fine....i was wrong... replaced that and bike starts perfectly now. im glad to be back on the road now but i cant help thinking if it was just the ignition switch all along after dropping coin on a bunch of new parts.

so in short dont rule out the ignition switch.

thanks for all who gave input and advice.

you basically did stuff that needed to be done anyway for the most part. To clarify...you replaced the handlebar starter switch? That fixed it for ya?

suggestion...don't know what your starter is, but look into getting a push-button solenoid cap. Allows you to bypass handlebar switch and starter relay. You physically push the solenoid plunger and contact is made that way. I have a sometimes-sticky jackshaft issue...couldn't quite figure it out (just clicks like yours) so I just put one of those starter buttons on and use it when I have to.

Here's the one I got. Seemed too cheap to be any good but the build quality is fine and it's a really simple design anyway.

dunno if it'll fit your starter but if so it's a damn good $15 spent

Sorry I didn't make it real clear. I actually changed out the ignition switch on the dash where you can lock it with a key. Which I can lock it so thats nice. I agree with you on all that stuff needed to be done anyways and makes me feel like the bike is more reliable now. I was trying to get across that I was unsure if it took all the new stuff to get it running or just what I'm calling the ignition switch. Thanks for the link to the push button ignition. I've heArd about those since I've had this issue and I agree it would be a good buy for backup. I'm going to check to see if it will fit my starter. My new starter is a ultima thunderfire 1.4 volt By the way. As far as a sticking jack shaft I was told to grease the shaft and brass splines and to put some grease where the jack shaft pushes in to the primary cover apparently they can seize up alittle and the grease prevents that. Next time you change out your primary oil you may give this a shot.

You replaced the entire thing, huh? Well, that oughta last you a while hopefully! Same thing with the other touch-up stuff you did.

Almost positive it'll fit. Actually, just checked the Ultima site, and their bigger starters come with that button. It'll fit yours.

I greased the hell out of it, actually, BUT now that I think about it I only used assembly lube and that would wash away with the primary fluid splash. It's started sticking a little more lately...wonder if that's why. Used a crappy gasket on the cover and it's seeping so I'll be back in there soon and will use some good grease on the jackshaft and seal. Pretty sure the splines are supposed to stay dry, though. Can't see any reason to lube that coupling area...

Dave. Thanks for checking into the push button for me. Much appreciated. Yes a bought a whole new switch once I compared the new one to the old one it was completely obvious how wore out mine actualy was. Installed it and all clicking was gone and bike fired up no problem. As far as greasing the jack shaft I just put a lite coat of multi purpose grease from the grease gun on the whole jack shaft Assembly inside the primary cover.figured it wouldn't hurt anything. And I'm sure the assembly lube is all wash away not sure it's made to las t long periods. More to insure stuff is lube till oil gets there.

yeah, didn't even think about the primary fluid wash when I used the assembly lube!
