I'm at a loss, all out of ideas. Changed mine out to Avons without any issues. Doubt that you have the wrong size since more than likely you wouldn't get them on at all if too small. I would try some of the other suggestions posted such as the dry lube. keep us posted and good luck.
Casper I don't think that anti-sieze will work out in the long run. It's great for nuts. bolts. mufflers and clutch and brake levers etc. that do not continually 'work' (i.e. back and forth) as a throttle grip would.
I think Spur 56 nailed it above with the sandpaper to take a bit out from the inside followed by dry graphite lube.
May take you an hour to do but I think you will get a much better result overall.
That's a dangerous situation. Call Avon. They may have gotten calls already and may have a solution.
My pm grips bound up too. Pm did not know about it. It turned out in my case the end of the throttle grip closest to switch housing has a plastic piece pushed into the end of the grip that the switch housing closes over to lock it in. That plastic piece was inserted too deep into grip causing grip to bind and rub on housing. Pm figured it out. Give Avon a call.

Casper if you have any issues this time i'm thinking maybe to try attaching a piece of sandpaper to a wooden dowel just a poof-teenth bigger than the grip and rotate the grip on it a few times.
May be better than dusting the bars and possibly the TBW insert/mechanism with any fine paper dust.
Do let us know how the new pair fit.

I think you mentioned this issue when I had the same problem with my AVON grips. I see now we have something in common. Khrome Werks Bars. Since I did not get my grips direct from AVON I delt with Phat Performance. I called Khrome Werks just to see if there was any issue with there Chromeing. They said they have had some calls about grips not fitting however said they dont believe its there diameter. I would tend to agree since my Stock HD grips work just fine on the bars.
I am waiting for a set of Kuryakan Pilot Grips and I will see if I have the same issue. PHAT wanted to send me another set of AVONS but said you may end up with the same issue.
If the Kuryakan grips fit, I bet AVON has a bad batch of grips out there and maybe they changed there tooling due to the complaints of loose fitment.
