Funny! I fight with this issue every time. I have avoided doing things to bike because of this ignition switch! Seems all the hard stuff like rebuilding engine and cams come easy. This switch assembly use to kick my butt every time. Now, for what ever reason, experience I guess, it just kind of goes back together now, no issues!

Glad you got it!

I had the same problem when I replaced my fairing cap. It is very frustrating and I ended up making the tool with copper tubing. After I made my tool I was able to get things lined up and back together. I wouldn't be without the tool after that experience.

I don't understand why some people refuse to buy the proper tool for the job,I mean for $25.00 not to have the frustration is a no brainier. Also that tool everybody is talking about is of very high quality.

Just had mine apart for monotube installation, and I was concerned this could create a problem. So after popping out the ignition switch I avoided locking the bars. Other than that I followed instructions per the service manual. Unsure if that helped but no issues and all went back together just fine.

I made that tool out of a 1/4 piece of copper and flattened the end the same length as the ignition stem then turned a 90 deg bend for a handel Used it many times.

EDIT: just found link to video on the tool
